I'm getting the RT for a cross-country trip and I'm trying to take care of maintenance items that could potentially leave me stranded mid-trip. My bike has 21,000 miles on it, so I'm completing the 24,000 service early (do the work myself).

Now for the question: During the last service I noticed what appeared to be chafing on the secondary plug wires (where they go through the clips attaching them to the engine). No problem, I thought--I'll just replace the wires. I popped the ends off the plugs and then attempted to remove the other end from the secondary ignition coil--that's where the problems started. It appears that you simply unscrew them (like a coaxial connector) from the coil and they should come right off; however, after unscrewing the connector part, the wires stay firmly attached to the coil. I did some mild pulling (not wanting to damage anything), but finally gave up.

I removed the whole coil assembly from the frame with wires attached and took it to the dealer. The guy behind the counter really started yanking on the wires, but couldn't get the wires out of the coil. He finally stated that the coil and wires might be sold as a unit, but they were really busy and he didn't have time to check right then.

I re-examined the chafing on the wires and concluded that it didn't look like it went beyond the outer insulation yet, so Idecided to put it back together and promised myself to check it at the next service---and here we are.

So it's really two issues: Replace the wires? If so, does anyone know if the wires and coil are sold as a single unit? BTW, I checked the parts fiche online, and it looks like the wires a meant to come out of the coil. I also checked my factory manual and my Clymer, and they both call for the removal of the wires from the coil, but I really don't wanna start yanking wires and risk damaging the coil. Any ideas?

What year? The coil was sold separate from the wires on my '97 RT. I would wrap the chafed area in black electrical tape and call it a day.

Thanks Jim. . .it's an '04 RT. I thought of doing the electrical tape thing and that would work for me if I only rode locally, but I occasionally go distances to remote places--electrical tape usually don't last long around heat, and those clips get HOT. Was thinking of a more permanent solution.
